How a cross-belt sorter works
A cross-belt sorter is a continuous loop of carriers, each fitted with its own short belt mounted at 90 degrees to the direction of travel. Parcels are inducted onto individual carriers, tracked around the loop by the control system, and when a carrier passes the correct chute its belt runs sideways and ejects the parcel. Because every parcel sits on its own actively driven cell, discharge is precise, repeatable and gentle.
Where it wins. Throughput, above all. A loop runs continuously, multiple induction lines can feed it at once, and in most installations cross-belt systems run from roughly 10,000 to well over 40,000 parcels per hour. The powered discharge handles small items, flats and fragile goods that gravity-based machines treat roughly, and loops routinely serve hundreds of destinations.
Where it loses. Cost and footprint. Cross-belt is typically the most expensive of the three technologies to buy, and the loop demands a large, often purpose-built hall with recirculation space and generous headroom. Capacity also arrives in one big step: you buy the whole loop on day one, sized for a peak you may not hit for years. The carrier fleet and its power-transfer system generally need specialist maintenance cover.
Typical home. National parcel hubs and high-volume e-commerce sortation centres — tens of thousands of items per hour into very high destination counts.
How a tilt-tray sorter works
A tilt-tray sorter is also a loop, but the carrier is a tray rather than a powered belt. Each parcel rides its tray around the loop until it reaches the correct chute, where the tray tips and gravity slides the parcel off. It is the older, mechanically simpler loop technology, and it has sorted post and parcels for decades.
Where it wins. Proven robustness at high volume. Tilt-tray systems typically run from roughly 10,000 to 30,000 parcels per hour, handle rigid goods and heavier items confidently, and in many cases come in somewhat cheaper than a cross-belt of similar scale because the discharge mechanism is simpler.
Where it loses. Discharge control. Because the parcel leaves the tray under gravity, the outcome depends on friction — polybags and deformable bags can stick, slide late or tumble, and item orientation at the chute is less predictable than a driven discharge. It shares the loop family's other characteristics too: a big footprint, a big day-one capital step and tipping mechanisms that are genuine wear items.
Typical home. Postal hubs, returns processing and high-volume operations dominated by rigid, conveyable goods.
How a wheel-divert sorter works
A wheel sorter takes a different shape entirely: it is linear, not a loop. Parcels travel along a straight conveyor line, and at each divert point a bank of powered wheels pivots to steer the parcel off to a chute or spur — left, right or straight on. On a servo-driven machine the wheels both steer and accelerate the parcel through the divert, so the transfer is fast and controlled.
Where it wins. Fit and flexibility. A linear sorter runs along a wall, down the spine of an existing building or between dock doors — no loop, no recirculation hall, no building extension. It typically carries the lowest entry cost of the three and grows incrementally: add divert modules as destination counts rise, rather than buying peak capacity up front. And because the parcel never leaves the conveying surface, bags, boxes, uneven loads and mixed sizes divert reliably. Mechanically it is the simplest family, with maintenance at module level rather than fleet level.
Where it loses. The throughput ceiling. In most installations wheel sorters run from around 2,000 to 20,000 parcels per hour — a wide band, but below what a large loop delivers. And at very high destination counts (well into the hundreds) a linear machine gets long, so loops start to make more sense. Very small or flat items need the right wheel pitch and belt selection, which is a specification job, not an afterthought.
Typical home. Regional parcel depots, 3PL sortation, retail and fulfilment DCs — operations sorting into roughly 10 to 100 destinations inside a building that already exists.

How to choose: four questions that settle it
1. How many sort destinations?
Below roughly 50 destinations, a linear wheel sorter almost always wins on cost per destination and buildability. Between about 50 and 150, either family can be right and throughput becomes the tiebreaker. Into the hundreds, loop sorters earn their footprint — that is what they were built for.
2. What does your parcel mix look like?
A clean, conveyable, rigid mix suits any of the three. Heavy polybag and mixed-freight profiles push you towards driven-discharge machines — cross-belt or wheel divert — and away from gravity tilt. Small flats and jiffy-bag volume at very high rates favours cross-belt. If your freight is genuinely ugly, insist on a live test with your parcels before you sign anything.
3. What building do you actually have?
Loops want purpose-built space: floor area for the ring, height for chutes and induction mezzanines. If you are automating inside an existing shed — with its columns, doors and low steel — a linear machine that follows the building usually beats a loop that fights it. Orion's An Post project fitted 32 destinations and 2,000 parcels per hour, including induction, into a footprint most sorters couldn't touch, precisely by designing the machine around the building.
4. What budget and growth curve?
A loop is a large single capital event sized for your busiest future year.
